Polymerization Reactor
10,000L โข Carbon Steel โข Vacuum Rated
The Challenge
An epoxy resin manufacturer in Southeast Asia needed to expand their production capacity. Their existing 5,000L reactor was running at maximum capacity with batch cycle times that couldn't meet growing demand. They needed a larger reactor that could handle the increasingly viscous polymerizing mass while maintaining precise temperature control.
The critical challenges were:
- โ High viscosity media (up to 50,000 cP during polymerization)
- โ Exothermic reaction requiring efficient heat removal
- โ Vacuum operation to remove volatile byproducts
- โ Long batch cycle (8-12 hours) with precise temperature profile
Our Solution
We designed a 10,000L reactor specifically for epoxy resin polymerization with the following features:

Key Design Features
- โ Helical ribbon agitator for high-viscosity mixing โ full vessel clearance
- โ Semi-coil jacket for 40% higher heat transfer coefficient vs. flat jacket
- โ Vacuum-rated design with reinforced shell and heads
- โ Double mechanical seal with nitrogen barrier system
- โ Temperature-controlled jacket zones for multi-stage heating/cooling
- โ Sampling port with sanitary connection
- โ Manway with quick-opening clamp for maintenance access
Agitator Design โ The Critical Element
For polymerization reactions, the agitator is the most important component. As the resin viscosity increases from 100 cP to 50,000 cP over the 10-hour batch, a standard marine propeller would simply spin without moving the material near the vessel walls.
We selected a helical ribbon agitator that sweeps the entire vessel cross-section. The ribbon pitch is calculated to produce a axial flow pattern that moves material from bottom to top, preventing dead zones where polymer could solidify and foul the vessel.
The motor was sized with 3ร torque overload capability to handle the peak viscosity at the end of the batch without stalling.
The Result
The reactor has been operating for 10 months with the following performance:
- โ Batch capacity doubled (10,000L vs 5,000L)
- โ Heat transfer efficiency improved โ cooling phase reduced by 25%
- โ No fouling or dead zones observed after 500+ batches
- โ Product quality consistent across all viscosity grades
